AVL will present the impact on R&D emission testing of vehicles and engines by Post Euro-6. The upcoming emission regulation Post Euro-6 will affect pure ICE as well as hybrid, battery or fuel cell electric vehicles. For the development of such vehicles there are the challenges of a growing number of sample probe locations along the complex exhaust aftertreatment systems, the flow rates of extracted sample and the required floor space for additional measurement equipment. Key takeaways:
  • Engine-out and mid-cat measurements at sample points with high pressures and temperatures will be necessary in addition to tailpipe sampling for all components.
  • DPF and GPF will be needed to fulfill particle limits, requiring particle number and transient soot measurement to develop soot loading and regeneration models.

For many years, the automotive industry has been under constant pressure to reduce emissions from internal combustion engines. To meet current and upcoming legislation goals, exhaust gas aftertreatment systems must be highly efficient right from engine start. For engineers it is essential to have the optimal tools supporting them in every phase of the development process. This means all the way from concept selection, to component optimization, calibration and testing. AVL’s simulation solution provides the most comprehensive set of functionalies on the market embedded in a modern, intuitive framework. It can model all kinds of exhaust gas aftertreatment systems efficiently to find the optimum for every use case. A model library offers the most common aftertreatment components with pre-defined settings, including reaction kinetics. Simulation models are executed in transient mode in 1D or 1D+1D, depending on the washcoat layering. Aftertreatment models can be set up and operated stand-alone with given input traces of engine raw emissions or any measurement data. But it is also common practice to invoke them into the thermodynamic network of an engine or even a vehicle model. In such cases, dedicated co-simulation techniques are applied to match the computational requirements of the different system models. To support a cost-efficient and at the same time effective RDE compliant calibration of aftertreatment systems, AVL CRUISE™ M offers real-time proven plant models. Executing these models in HiL environments significantly reduces test bed occupation and on-road testing. In this webinar, AVL’s experts will provide an overview about the tool’s newly released EAS system simulation capabilities, including model setup and execution, simulation monitoring and result anlysis. As a result of upcoming ultra-low NOx emission legislation in North America, a highly efficient exhaust aftertreatment system combined with a suitable control architecture, adequate ‘engine out’ NOx emissions and rapid heat-up measures will become mandatory. The trend towards renewable energy sources will continue under the pre-amble of GHG emission reduction targets. The available renewable energy is higher than the global energy demand. The question is how to harvest and store it properly? Intermittency of renewable energy resources makes the supply less predictable compared to traditional energy sources like coal or gas. Chemical energy carriers like hydrogen and synthetic fuels seem to be at least part of the solution for storing renewable energy. The efficiency of the well-to-wheel energy chain will be essential. Increasing the efficiency in the electrolysis leverages a high potential. Martin Rothbart from AVL will show how to choose the right energy storage method for renewables. In a possible ramp-up scenario Martin will talk about the use case of small geofenced fleets. He explains how they can be the starting point for ramping up to a CO2 neutral transport sector.

The pace of change that the automotive industry has seen in recent years is unprecedented. Almost every new vehicle is electrified to a certain degree, ranging from mild hybrids to battery and fuel-cell electric vehicles. This significantly increases the number of components and systems that need to be integrated and balanced while ensuring the maximum efficiency of the powertrain. These targets can only be met using state-of-the art simulation models of components, as well as systems. Some components, like battery or power electronics, must operate within a certain temperature range. This is why thermal management is so essential in the development process. Due to the often complex geometry of these components, they are best analyzed in computationally demanding 3D simulations. These are very time-consuming, especially considering the transient nature of most of the necessary investigations. Consequently, an equivalent, even more efficient 0D model must be set up to allow engineers to perform more simulations in the same time. Such a model is suitable to be integrated into the vehicle model to study its impact on the overall vehicle efficiency. New vehicle powertrain technologies—from pure internal combustion engines (ICE) to all types of hybrids up to battery and fuel cell electric vehicles—need to be handled in a modern emission and energy laboratory. Highly advanced exhaust aftertreatments systems, like Oxidation-Cat, 3Way-Cat, 4Way-Cat, DPF, GPF, LNT and SCR are applied to fulfil global and often fast-moving emission and energy consumption legislations. In Europe, the process has begun to define the next level of emission standard, so called Post Euro-6. The European Commission has defined challenging targets, such as vehicles which are as clean as technically possible under all driving conditions with near zero emissions in cities. This means not only further reducing limits, but also implementing a whole new process for the entire useful life of the vehicle. Development of this process will continue throughout this year and will most likely continue in subsequent years. But waiting until it is finished is not an option. Developing such vehicles will need more lead time and must start early. As a consequence, testing infrastructure and measurement equipment must be ready now. In this free, hour-long Automotive World webinar, Kurt Engeljehringer, Principal Business Development Manager, Emissions Test Systems at AVL LIST gives an overview of the European Commission targets and the state of the discussions, and illustrates how Post Euro-6 emission testing can be done today.

Battery safety is one of the major challenges in the development of electric vehicles with lithium-ion battery systems. Internal short circuits, electrical overload or mechanical damage can cause an uncontrollable rise in battery temperature. If a critical temperature is exceeded in the cell, self-accelerating exothermic chemical reactions generate a huge amount of heat in very short time. As a result, this massive heat release can cause the adjacent cells to overheat as well. In a chain reaction, this can overheat the battery module and, in the worst case, the entire battery pack. This process, also known as thermal runaway, results in severe damage to the battery system or entire vehicle from fire and explosion. In this webinar Juergen Schneider, Solution Manager for Virtual Battery Development and Bernhard Brunnsteiner, Lead Engineer Battery Simulation, present a unique simulation method that allows this problem to be analyzed in detail. Measures to stop this chain reaction or at least to massively slow down thermal propagation can be compared with respect to its effectiveness. This process considers all effects from the thermal runaway of a single cell through the venting process and the melting of the battery components to the layout of the safety vents. Different design measures can be tested virtually to prevent or delay thermal propagation in order to meet the safety requirements for electric vehicles. This solution is part of the AVL eSUITE™, an integrated simulation approach for electrified powertrain development.

The E-Motor is an integral part of Electric Vehicle (EV) or Hybrid Electric Vehicles (HEV) drivelines and therefore it is important to consider its strong interaction with other relevant components during driveline development. When virtually developing a driveline, several typical tasks are regularly performed by engineers in specialized simulation departments. These range from the overall vehicle concept and layout analysis at system level over driveline dynamics and NVH at subsystem level up to the E-Motor 3D thermal analysis at component level. Engineers who perform such simulations may not always be electromagnetic simulation experts. Nevertheless, they need to consider the E-Motor’s interaction with the rest of the driveline. Exactly for users like them the E-Motor Tool (EMT) has been developed: When doing a layout of the system and only general requirements are known but the E-Motor is not available, it will only take one click for the EMT’s ‘Concept Designer’ to provide a reasonable suggestion for an E-Motor design that will fulfil the given requirements. When the geometry is available but exact results of the electromagnetic simulation like power losses, torque and force fluctuation are missing, the EMT’s ‘Geometry Assistant’ will generate an electromagnetic simulation model. The ‘Model Assistant’ will automatically perform the simulation and output exactly the required data. Grazie alla simulazione di sistema, la Computer Aided Engineering abbandona l’ufficio e si integra completamente coi dipartimenti di design, controlli, calibrazione e testing.

Global warming and thus CO reduction is in the centre of environmental discussions today. In addition, the public awareness on air quality is also more sensitive than ever before, not at least in metropolitan areas. Ever tighter emission standards require further development for the powertrain of the future. Due to the implementation of RDE in the current emission legislation standard, the air quality has already improved significantly and would have improved even more, if there would be less older vehicles in the field. Some discussions about post-EU6 resp. EU7 goes into the direction of an exaggerated emission legislation and contain the risk of a disproportionate cost increase especially with smaller vehicles, without an adequate improvement of air quality. Independent from any emission legislation discussions, for AVL it is important to elaborate how far emissions can be further reduced from a technical perspective but focusing also on the required technology cost and development effort for a reasonable compromise between improved air quality and affordability. To reach the challenging CO2 targets of a maximum global temperature increases of two degrees (Paris COP21, 2015), a holistic approach is required. In the future, battery electric and hydrogen electric vehicle propulsion systems will become the key technologies alongside continuously optimized internal combustion engines with max. efficiency and zero-impact emissions. All three technologies will be used in parallel for the next decades. For a maximum contribution to the Paris two-degree target, the usage of synthetic fuels, based on renewable electric energy is essential. With the combination of a solid oxide electrolyzer cell (SOEC) and a Fischer-Tropsch (FT) synthesis, a highly efficient process is possible. By using the Power-to-Liquid process (PtL), sustainable diesel can be produced, and it can immediately be used on large scale in existing fleets with the biggest lever arm on CO2 emissions. To achieve a maximum CO2 reduction, a holistic approach over all sectors is required. In this context, sector integration is one step towards a closed-loop economy by coupling power generation, industry and other sectors such as mobility. CO2 can be partly captured and recycled. Sector integration is a sustainable way to store large amounts of fluctuating renewable electricity into energy carriers such as synthetic fuels. In this lecture, PtL based on a combination of SOEC and FT is discussed. The SOEC’s key performance indicators and its total costs of ownership, based on today’s AVL technology know-how, are presented. The environmental and economic potential of this approach is shown, based on a highly modular and decentralized plant concept.

La futura legislazione post Euro 6/VI, si concentrerà oltre che sull’analisi on-board (RDE/In- service conformity), anche sullo studio in laboratorio delle emissioni dei componenti non ancora regolamentati, quali i gas a effetto serra (GHG). Proprio questi ultimi, saranno sempre più spesso studiati utilizzando il sistema di analisi FTIR (Fourier Transform Infrared Spectrometer). Il sistema FTIR permette la misurazione multicomponente di più di trenta composti (NO, NO2, N2O, NH3, CO, CO2, CH4 così come aldeidi, acido isocianico e altri ancora), sfruttando il principio della spettrometria infrarossa a trasformata di Fourier. La sua versatilità lo rende particolarmente adatto ad un’indagine approfondita dei processi di combustione con svariati tipi di combustibili. Inoltre, la capacità di analizzare inquinanti non tradizionali, permette la comprensione dei processi chimici che interessano motore e sistemi di after-treatment, di fondamentale importanza per lo sviluppo di nuovi componenti. Frontloading is an effective measure to shorten product development cycles. It is particularly important in the powertrain development of fuel cell electric vehicles (FCEV) featuring multiple physical domains, such as mechanical, electrical, fuel cell system, battery system, thermoregulation and controls. Mastering their complexity calls for advanced system simulation tools to efficiently explore the vast design space of material, geometry and operation parameters. Low temperature proton exchange membrane fuel cells (LT-PEMFC) in hydrogen-powered vehicles are a viable emission free solution featuring short refuelling times and long driving ranges. To achieve higher market shares of FCEVs, a significant cost reduction needs to be achieved while ensuring enough service life and sufficiently high energy conversion efficiencies. Electrochemical devices, fuel cell and battery are prone to degradation during their life-time. Aging phenomena need to be considered already during initial system layout studies when targeting to approach engineering limits. The performance and degradation of electrochemical systems is influenced by multiple interactions on inter- and intra-component level. Here, mechanistic models on all relevant levels are crucial to assess the global system performance and local degradation in a closed causal chain. In this 60-minute-webinar, Johann Wurzenberger, Team Leader at AVL Advanced Simulation Technologies, will present a paradigm shift in system level modelling of FCEVs. This is achieved with a multi-domain modelling framework combining models of different physical domains featuring different scales, frequencies and numerical requirements. The core of the approach are spatially and temporarily resolved models for fuel cell and battery. The models are integrated into the FCEV model running in transient operating conditions.

Development of a BEV (Battery Electrical Vehicle) requires significant adaptations of the development process as well as in the development environment. Whereas the testing of physical components as the combustion engine itself was fundamental for the development of conventional vehicles, the testing demands for a BEV are different. The challenge is rather lying in securing the integration of all control units of the vehicle since a BEV is typically equipped with connectivity options besides components for the electrical powertrain itself. The challenge is an opportunity to question and adapt the conventional testing environments like the powertrain testbed where the complete powertrain with the needed control units can be tested before a prototype vehicle is available. The HV System testbed adds more simulation and residual bus capabilities and replaces the dynos with E-Motor Emulator(s) in case needed to run drive cycles. The concept is optimized both in functionality for integration testing as well as in reduction of cost, complexity and building requirements where the testbed is built up. The testbed functions as a physical twin to the simulation environment and acts like a development forum where all development departments have a natural meeting point. The webinar describes the testing challenges of BEV with examples of high-power charging and safety tests and how the HV System testbed meets them and helps achieving higher maturity in earlier phases.

Fuel Cell based powertrains are a promising zero-emission solution for trucks. The CO2 emissions of long-haul heavy-duty trucks are substantial; therefore, solutions are needed to comply with global CO2 reduction policies. The fuel cell solution allows heavy duty trucks with similar payload and range, compared to conventional diesel trucks. This webinar will explain the rationale for fuel cell heavy duty trucks from a TCO, well-to-wheel energy efficiency and cradle-to-grave CO2 perspective. For that matter, the fuel cell solution is compared to a battery electric-, H2 ICE- and Synthetic Diesel ICE powertrain. Then concrete solutions based of an AVL fuel cell heavy duty truck program will be discussed on all vehicle integrations levels from powertrain, fuel cell system to fuel cell stack. The understanding of wear phenomena is relevant for several engineering fields. Basically, every application where force is transferred between directly connected and relatively moving components is prone to wear. Such contacts are common in IC engines.
While aiming for lower frictional losses in the engine it is also important to keep an eye on component durability and longevity; a challenging task due to higher specific loads as a result of downsizing. This shows that wear resistance of valve seat and guide is directly influencing the main development targets, engine efficiency and lower exhaust gas emissions.
The evaluation of wear is usually based on experimental results which are only available late in the development process. Simulation models can already be adopted in early phases of engine development to predict and reduce the wear phenomenon by target-oriented measures.
In this live webinar, AVL’s expert Norbert Nerpel will show how to conduct the wear analysis of the valve guide and valve seat contact using AVL EXCITE™ Power Unit. Based on a standard installation example, he will guide you through the major steps for the setup of a wear analysis and give modelling guidelines. The extent of wear is dependent on several factors, such as contact pressure in combination with relative sliding, lubrication state and material hardness. Gli ultimi standard antinquinamento prevedono una limitazione sempre più stringente del numero di particelle (PN) emesse dai motori a combustione interna. Il CPC – Condensation Particle Counter – è la tecnologia prevista dalla legge per la misura dei PN in laboratorio. I contatori di particelle di tipologia CPC vengono utilizzati in modo sempre più frequente durante la fase di sviluppo del motore o del veicolo con lo scopo di replicare in laboratorio le condizioni ambientali di pressione e temperatura attese nelle fasi finali di test RDE – Real Driving Emission – per le auto, e ISC – In-Service Conformity – per i veicoli pesanti. Risulta di assoluta importanza uniformare la tipologia dei dati prodotti dai dipartimenti R&D rispetto a quelli dei laboratori emissioni al fine di imporre un target ingegneristico coerente. Per garantirne un utilizzo rapido ed efficace, i moderni CPC sono equipaggiati di tutti i sistemi di diluizione e controllo del campione di gas prelevato. Tuttavia, per effettuare una misura corretta, ripetibile ed interpretarne i risultati, è opportuno conoscere le dinamiche di formazione delle particelle e i principi di misura degli strumenti stessi. Hybrid Electric Vehicles (HEVs) combine the best of two worlds: a long range possible through an internal combustion engine and lower consumption and emissions through electrification. These advantages can, however, only be achieved if the complex powertrains of HEVs are developed using optimally calibrated hybrid controllers. Developing such controllers requires a multi-domain simulation of the entire vehicle including controller functionalities. This is needed to set up smart strategies by considering realistic driving conditions. Using Design of Experiments (DoE), optimized parameters can be gained. NVH calculations provide information about resonant speeds and frequencies, but the cause of resonances themselves cannot be easily determined. In order to find root causes of faults or problems, Root Cause Analysis should be carried out. AVL offers 5 workflows: Modal Analysis, Modal Contribution Factor, Operational Deflection Shape, Numerical Transfer Path and Transfer Functions. Modal Analysis gives us information about eigenfrequencies and eigenmodes of the multibody system. With the help of the Modal Contribution Factor it can be figured out which of those contribute most to the resonant vibration. The Numerical Transfer Path shows us which load contributes the most to the resonant vibration. Operational Deflection Shape gives us the deformation shape for the resonant speed or frequency, while the Transfer Path provides information about transmissibility of the vibration through the structure. An efficient drivetrain is as important as a powerful engine. In today’s premium racing series, most of the time engines are already pushed to the maximum. Additional HP is difficult to find and requires expensive engine development programs like CFD simulations, combustion analyses, valve rigs or engine tests. As at some point the engine power runs evenly, the drivetrain efficiency becomes a real performance differentiator. The more efficient the driveline, the less power is lost between crankshaft and the wheels. To achieve this in-depth analyses of each single component are needed. While tools for gearbox and differential measurements are already available, wheel bearings have been neglected until now. First internal tests have shown that, even with spec bearings of racing customers, major efficiency gains can be achieved. To find the overall optimum of preload, lubricants and temperature, an accurate tool dedicated for bearing tests is needed. As the bearing friction is also driven by road loads and operating temperatures, only measurements under realistic conditions are valuable. The electrification of the powertrain has been one of the technological highlights in vehicle development over the last few years. The common multi-electric-machine topologies cost-effectively enable powertrain functions like all-wheel-drive (AWD) or torque vectoring. While a standard powertrain requires complex gearboxes to divert drive torque towards the wheels, electric powertrains can handle this task in most cases without any additional mechanical gear. Maximizing the benefit of the e-AWD powertrain requires the extension of control function development. Effective development of controls tailored to a specific powertrain topology and vehicle combination must follow a strict functional development process. AVL has established an approach for the functional development of e-AWD and torque vectoring controls that starts very early in the development timeline. AVL VSM™ and AVL-DRIVE™ are used as tools for Model-in-the-Loop (MiL) simulation and assessment. This enables AVL to define the e-AWD functions and identify the optimum hardware characteristics and required control algorithms by balancing performance, vehicle dynamics and efficiency. The ultimate goal is to create a perfect match of the requirements set in the vehicle’s customer market profile sheet. With MiL simulation, the controls can be virtually calibrated before being transferred to a real hardware ECU as software code, enabling the in-vehicle calibration to start on a more mature level, and helping to save time and development costs. Um die Situation zu vereinfachen, können Fahrversuche auch in andere Prüfstandsumgebungen wie Antriebsstrang- und Motorenprüfstand durchgeführt werden. Für eine erfolgreiche Umsetzung müssen jedoch mehrere Faktoren berücksichtigt werden:
  • Zur Verlagerung emissionsrelevanter Prüfungen in Prüfstandsumgebungen sind geeignete Fahrzeug- und Fahrermodelle erforderlich; insbesondere für Motorenprüfstände sind geeignete Getriebemodelle erforderlich.
  • Entscheidend ist auch die auf dem Prüfstand verwendete Methodik, nur so kann eine hohe Messqualität gewährleistet werden.
  • Dennoch dürfen Straßentests nicht vernachlässigt werden. Die Vorbereitung (z. B. Auswahl der besten Route), die Ausführung (Assistenzsysteme, die den Fahrer in Bezug auf dynamische Kriterien unterstützen) und die Nachbearbeitung (Aufbereitung der Messdaten für die Übertragung in eine Prüfstandsumgebung) erfordern geeignete Werkzeuge.

Increasing automation of cyber-physical systems (ACPS)—as used in self-driving cars—contributes significantly to the pursuit of overcoming traffic rule violations and accidents caused by human drivers. Although highly automated systems already exist, there is a lack of cost-effective, commonly accepted verification & validation (V&V) methods and tools, creating a barrier to the market introduction of these systems. The major challenge is seen in the interaction of the safety-critical systems with the environment; not only should the system itself be tested, but also its correct reaction to the behavior and specifics of the surroundings. This leads to a huge number of potential scenarios that every automation system has to handle in a safe way. For three years, 68 European partners from six domains have worked in a joint research project known as ENABLE-S3 to investigate V&V methods for highly automated cars, airplanes, trains, ships and medical and farming equipment. Thermal management is a challenging topic for battery electric vehicles (BEVs). The operational range of electrical components, such as the battery, inverters and e-motors, are relatively small compared to conventional propulsion systems. Thermal management is also safety relevant because of the possible and unexpected derating effects which lead to reduced acceleration capabilities, as well as possible thermal events and pack runaway/venting.
During this 60-minute webinar, the benefits of efficient battery thermal management are shown in detail, as a cell’s health, power availability and driving range strongly depend on it. Nowadays, the topic is becoming increasingly important as lower charge times, and thus higher charge power, are critical factors in customer acceptance of BEVs.
In fact, fast charging scenarios with charge power greater than 100kW lead to huge heat rejections, which need to be efficiently extracted from the thermal system. On the other hand, the development of e-powertrain systems requires the consideration of important aspects such as simplicity (packaging, assembly) and costs, without neglecting cooling performance and safety (how it behaves in the case of an incident).
Today there is a gap between simulation and testing. This is especially true for thermal management. To frontload thermal management tasks on testbeds requires dynamic conditioning units and accurate simulation models.
By connecting simulation and testing, you get much closer to reality. Without such a connection, components are only tested with constant coolant temperatures and volume flows. As a result, the behavior of the unit under test (UUT) does not correspond to that in the real vehicle and, for example, derating effects caused by overheating of the battery are not accurately reflected.

For volume applications electrified powertrains are a prerequisite to meet future fuel consumption limits. The range will include parallel hybrids, 48V- or High voltage Mild- or Full hybrids, up to Serial hybrids. In the first configurations the ICE is the main propulsion, requiring the whole engine speed and load range including the transient operation. The competition of different technologies and variabilities, from variable compression ratio to variable valve lift, advanced boosting technologies, high pressure injection at the gasoline engine, as well as add on measures such as water injection require a modular common engine family architecture with common parts and common machining and assembly concepts. At serial hybrid applications the vehicle is generally electrically driven and the ICE provides power to drive the generator, either exclusively or supporting a plug-in battery charging concept. As the ICE is not mechanically coupled to the drive train, a reduction of the operation range to preferred load and speed ranges with high efficiency is feasible. The webinar shows the chances of a modular technology approach, with focus on a balanced overall complexity of the powertrain with increasing electrical power in regard of Cost and CO2-reduction.

Due to legal requirements, the additional costs OEMs face when performing emissions-relevant tests on the road and on chassis dynos have increased considerably.
In order to make things easier, road tests can also be carried out in testbed environments. However, there are several factors that must be considered if this is to be successfully implemented:
  • For the relocation of emissions-relevant tests in testbed environments, appropriate vehicle and driver models are required; and especially for engine testbeds, suitable transmission models are necessary
  • The methodology used on the testbed is also decisive; it is the only way to ensure high measurement quality
  • Nevertheless, road tests must not be forgotten. Preparation (e.g. selection of the best route), execution (assistance systems that support the driver with regard to dynamic criteria) and post-processing (preparation of the measurement data for transfer to a testbed environment) require appropriate tools
